Your Conveyor Belt Will Rip. How Much It Costs Is Up to You.

Ask anyone who rides a motorcycle and you'll hear the same line: it's not if you go down, it's when. That's why riders wear their gear before the ride, not after the crash. It’s available to protect you when the worst happens, but it only works if you have it when you need it.

Conveyor belts are no different. Run one long enough and, eventually, it will rip. What you can decide, well before it happens, is how much it is going to cost you.

 

Why a Belt Rip is the Only Conveyor Failure That Completely Stops Production

Walk your conveyor system and you'll find plenty of things asking for attention. A cleaner underperforming, worn skirting allowing spillage, or an idler on its last legs. Each one comes with somebody telling you to stop and deal with it.

Here's what those conversations tend to skip: you typically can still keep running through nearly all of it. Cleaner down, you're still running. Worn skirting, still running. Idler failing, still running. You’re just slowly creating a problem that you’ll need to address someday, just probably not today. You’re buying production on credit.

Rips don't work that way. When the belt tears, you have no choice but to stop. In a business where you're selling a fixed-price commodity, more tonnage is the only real path to more money.

That makes the rip the one failure that shuts off your money flow completely, which is exactly why it deserves your utmost attention.

Why Predictive Maintenance Alerts Get Ignored

Everyone has heard the maintenance story arc by now. Reactive to preventive to predictive.

However, prediction itself doesn't tell you what to do. Knowing something is happening only helps if you also know how badly it affects you, and how quickly you need to move.

That's the real gap in some of these systems. They'll tell you something is coming, but they don't tell you whether it's worth stopping for.

How Belt Rip Detection Works 

A rip isn't a maybe, and it isn't a judgment call. It's the worst case, and the right response is never a question.

Most rip protection methods depend on sensor loops built into the belt itself. This doesn't. Instead of waiting for the loop to reach a detector, it reads the motor.

When a rip begins, the object causing it drags against the belt and creates resistance, forcing the motor to pull more power to keep the line moving. The Flexco system knows almost immediately, because it recognizes the specific way electrical power fluctuates in that very moment. In turn, it shuts the conveyor down within seconds, stopping the rip before it can run the length of the belt. That is what loopless really means. There's nothing embedded in the belt to install, maintain, or replace, because the signal you need is already coming off the drive.

But not every rip begins with an immediate puncture. Sometimes the damage develops gradually, while the belt is still intact.

An object that could cause a rip may ride along the belt, gouging the surface and digging deeper until it eventually breaks through. Elevate® can catch that developing problem too. It flags the anomaly and warns the operator before the belt tears. The operator finds the obstruction and clears it, and the rip never happens at all.

That's the line between detection and prevention. Detection stops a rip short, while prevention keeps it from starting in the first place.

What Does a Belt Rip Actually Cost?

The cost of a belt rip is not necessarily the belt itself, but everything that follows one: the hours of downtime, the production you can't make, the material you clean up, and the crew you pull off other work.

At Cemex UK's Dove Holes Quarry, downtime runs about £20,000 an hour, and a belt rip repair can take up to 48 hours. That puts a single major failure north of £700,000. The quarry moves roughly five million tons of limestone a year, so every hour the belt sits still is production not made, and deliveries not fulfilled.


 

In April 2025, a steel plate fell off their primary crusher onto the belt below; the kind of scenario that typically ends with a conveyor belt torn in half. Because they had previously installed Flexco Elevate®, the rip was caught and the belt stopped within 12 meters. Instead of losing the belt and weeks of production, the maintenance team repaired it and got back to work.

Why Belt Rip Protection Used to Be Only for Large Mines

None of this is new. Large operations have protected their critical belts for years by purchasing belts with induction loops embedded in them and installing the equipment needed to detect when those loops are damaged. The value was proven a long time ago. The technology was simply so expensive that only the biggest players could justify it.

That's the major part that changed. Flexco Elevate® reduces sensor cost, which significantly brought the price down. Over a five-year span, it runs at about 20% of what competitor systems cost, and it's available on either an OPEX or a CAPEX model. It's designed to install on conveyors you already have, and the data stays offline rather than going to the cloud, which for some operations is a major deciding factor in itself.

What Else Flexco Elevate® Monitors

Rip detection is why most operations first look at Flexco Elevate® Belt Rip Prevention, but it is rarely where the value ends. The same platform supports anomaly detection, motor monitoring, gearbox and bearing monitoring, electrical network analysis, and mass flow calculation, all using the same set of conveyor data.

Bringing these monitoring functions together only matters if the resulting alerts lead to clear, useful action. Condition data has little value when it sends someone into the field without enough information to find or address a problem. Too many inconclusive alerts can erode confidence in the system and make operators more likely to dismiss the next one.

Rip detection is the alert that earns its trust. A rip has a distinct electrical signature; it's not one the motor can hide. That's why the detection is reliable—without the false positives that condition operators to tune alerts out.
